    Jon,

    To see how a Pattern Brush tile is constructed, drag the Brush from the Brushes Palette onto the page. Ungroup it. Each tile will have a no-stroke, no-fill rectangular path behind it which defines how the tiles abut.

    There are many ways to create re-iterative "spirographic" shapes for use in a Pattern Brush tile:

    Blends between two curved paths.
    "Step & repeat" transformations applied to a single curved path. (Transform Effect, for example.)
    The Reshape Tool applied to a curved path.
    Select>Object>Anchor Points, followed by a transformation.
    The "tilde trick" (Press tilde key while drawing something).
    Even JavaScripts which draw the paths programmatically.

    ....innumerable combinations of the above.
